1.25% is not a bad rate. If it's working well for you I would just continue.

I think you are overthinking this. I normally decide based on the size of the canvas and the size of the frame and what feels right at the time. If it's just a canvas without glass there won't be much weight so even small screws should be fine. If you want to screw through into the canvas as well just get longer screws. Are the wedges definitely the correct type for polycore and are they in the correct way?
If the pressure is up that high and still not firing in fully something else is wrong.
Have you tried with some wood just to check?
I don't use plastic moulding so not sure what is different.

Is it a painting on canvas? If so you can just make the frame and not have a mount or glazing. If it's actually paper at that size I would be offering a wide wooden slip that gives the impression of a mount, rather than an actual mount as it is too big for my machines also and I've struggled before ...

What is it that's bothering you?

Is it possible there was a bit of wood shaving stuck behind the blades, or the bolts misaligned?

I've done that before and when I took them off and cleaned everything properly and refitted the blades everything was well again.

No, I don't mind critique.
When everything was straight it looked very clinical, so the customer agreed with a slight angle on some pieces.
The frame is around 40cm deep but I'm not a fan of sinking larger objects as I feel it just means people peer around the back to see what's happening.

I assume your photos are the wrong way round. I agree with prospero, the one where you're showing the corner has already been stretched and will be easy to stretch again. Occasionally I get a customer who is keen on a mount or double mount with a canvas, but I still stretch it and just use foamboard...
